As for sizes needed: Chest to Backplate connection: 1.5 inch wide elastic/cotton strap (off white) <-- I simply dyed white ones with tea Dropbox belt: 1.5 inch wide cotton webbing (off white) Belt back: 2 inch wide nylon web belt (white) There is no spec on the shoulder joint connection. I used 2 inch nylon webbing and pop riveted it to the armor. It is not seen as it is covered with a wrap.

MonCal supplies cotton where cotton is required. You may want to wait until you receive the package before you start buying up strapping you don't need. From my recollection, Moncal comes with the appropriate strapping, including the off white drop box straps in cotton.

Everything you need is in the MonCal armor box. They will have a bag with all the strapping included.

That picture is from the Star Wars Galaxies Trading Card Game. I used to have an E-11 with a shoulder strap just like that.

Cut an inch off the shoulder, do not touch the bicep. Forearm pieces go over the glove. Your suit is a lot baggy.

Anything adding to the stiffness of the costume may be bad. With a full Lancer outfit on, you will end up having about 5 or 6 thick layers of material between you and the outside world across your chest/upper midsection. Plenty constricting enough as it is. However conversely, boning would keep the ribs on the cummerbund from stretching out over time and becoming flat. Would be interesting to see. Not sure about mobility with rigidity issues or not.

Fiberglass, while more rigid, is not happy when it gets dropped or struck with a pointed object. The extra weight may also make it more uncomfortable to wear for longer periods.

The current lancer specifications show it as 1 1/2 inches width. There has been some discussion in the past about it maybe being 2 inches. It was decided by the command staff last year to leave it as 1 1/2 inches. I am happy to leave it there and have stated a few times that if someone submits with 2 inch width, they will not be turned down. I am not interested in changing a specification for Lancer at this time as I have not seen adequate evidence over the past while showing it to guaranteed be 2 inch elastic. From my point of view, the elastic attached to the cummerbund going to the back is 2 inch. In my opinion, the thigh straps are not as large. For now the specification stays the same.

Normally posting eBay links is taboo, but I'll let this go as it is critical to your post and question. Flight suits tend to be on the baggy side, even when worn by people with average proportions. The screen used suit was a motorcycle racing suit, which are mostly made of leather these days, so the closest thing is a single layer proban car racing suit. A lot of people wear the following: http://www.speedwaymotors.com/Safety-Racin...-Suit,2466.html Racing suits tend to be much more form fitting than the flight suits and look closer to the screen used. Flights suits however are a much more economical method. One problem you will have is the large is unlikely to fit your waist size, yet the extra-large will likely be very baggy and very tall on you. If you purchase the XL, you will likely have to get some custom tailoring on it to size it down in height and bagginess. In the racing suits, I wear a large, but it is VERY VERY tight on my stomach. I am 6ft tall with a 42 waist. It takes me some time to wiggle into the suit, but it worth it in appearance IMHO. Probably not overly helpful, at least some information.

When I make boots, I bring the toe vinyl all the way up to the 3rd or 4th lace eyelet from the top, and all the way back to the heal on the bottom. You are going to have a gap that will require you to cover with a large dogbone that may look awkward once on and too far forward. Let's see what happens. Here is a picture of a black boot in progress.

Unless a base plate is created for the left one, you would want the right one. Most people seem to be using the MonCal one. For colors, see the picture below of a screen used scout helmet in the image gallery here at BSN.

For non canon events, you can carry anything you want. The carbines people use and make are based off of the concept artwork created prior to the filming of ROTJ. There are two separate carbines seen in that artwork.

I have never seen a screenshot of a biker scout using anything but a holdout blaster. If someone claims to have seen it in the moving, they need to provide a screenshot.
