Yeah, you are covering the bridge ends up with the covers, so no need to do them. -
As to your height question, not all helmets are the same size, and if you are on the short side, a bigger helmet will look like a bobblehead, and vice versa.

That gray will work fine. The decal can be used as a template. As far as pictures, not sure what you mean? There are thousands of pictures of the helmet out there. Look at Lancer builds as well.

The patterns are spread around, I guess. The flight suit is usually not made from scratch. A lot of people use RedKap brand coveralls.

Maybe. Not a full helmet, if the pics are an indication. Molded in about is a turn off for me.

I'm taking a guess that the larger crease is where the "cheek" ends, and that's where I would end the patch. It shouldn't really go up on your butt...thats what the butt flap is for, I reckon.

A good base boot are these. Pick up the vinyl at JoAnn Fabrics, and a box of push pins. A hair dryer, a heat gun, or the windshield of your car will warm the vinyl up plenty enough to stretch.

Austin, those are okay, but it's really easy to DIY the boots. And much, much cheaper as well.

If it's a wired mic you might want to rethink permanently mounting it in the bucket. You won't be able to take off your bucket casually and set it down without having to fish your wire out. Look into a bluetooth wireless mic. They are awesome!

Yep, the "heat guard" or whatever it's called works great. Just make sure it is all black, including stitching, and doesn't have any obvious (visible) logos.

I just checked the Texas Steers from Kmart...even if they shipped to Canada, they don't carry anything smaller than a men's 6.5US, I believe.

Oh, but why waste that height on a Scout? If I was 6'5", I'd definitely do a Vader! At 5'9", even lifts in my shoes won't cut it. But, yeah, what Tim said.

Let me know how that goes, Peter. I tried the MICH pads in my Altman at first, but couldn't figure out a good place to put them that still let me hear.

IF and only IF that is a LW for realsies, you probably can't find one for that price. Finished ones start a couple hundred above that!

It's elastic, it doesn't fold in half as it passes under? If not, it may be too tight. It just needs to be tight enough to keep the cod from flapping.

Altmann's come assembled. It's what I have. I don't have experience with any other helmet, so I can't speak to those. -

I opened the leg. I had to take it in to fit more snug, anyway. Also, it helps when sewing the suede to have the legs opened up.

Do your research before pulling the trigger on anything. Even stuff you see people using here. You may find out that what was an easy build for someone else could be a nightmare for you. For example, I've heard that the popular bucket kits have some tricks to them to get 'em looking good. I spent a tiny bit more and bought an Altmann helmet that was already assembled. I just had to swap a couple parts out (maybe 30 min work) and it became Lancer approved. Sorry about your TK experience. I don't think I had $1100 in my Sandtrooper costume, from head to toe!

They are not necessary, but I disagree on whether scouts should have them (they should). What they didn't have on screen is the "click-pop" or static burst. Stormtrooper costumers use devices such as an IComm to get that burst. I can't count the number of times people freak out when they hear me reply to them through the amp. They love it! Here's a link to a wireless set up that I swear by. You can find them a little cheaper on Ebay. I hear there are some that now come with an amplifier for a few bucks more. Don't know the quality of the amp compared to my Aker, though.
