You have to split the leg open on the other side so you can get the inside of the leg to lie flat. Then sew that outside of the leg back shut, hopefully a little tighter, because the RedKaps are a bit baggy

No. Even if you aren't going for Lancer (and why not??), the boots still need to bear some resemblance to the screen used ones. So, wheat colored soles, single color, with some tread. They aren't too hard to find and not all that expensive

As Tim said, Redkap is love/hate. It's cheap, easy to get and very hardy. But it doesn't breathe well. The cotton/polyester blend is very heavy. And you should order the Tall so you can get more room in the torso. The double zipper is also a huge bonus. According to the Costumes book, the screen scouts used a modified Avirex flight suit. I know those are pricey. And the ones available seem to have a lot of damn zipper pockets on them! So I would go cotton if you could. Loose, but not baggy. And certainly not form fitting like spandex. Color is black, not shiny. That belt as-is is not going to clear basic. The rivets in the front disqualify it. the belt should only have two visible rivets, one on each side, in the back to hold the nylon webbing to the plastic belt. You just need to overlap the joins and E6000 them together. It works just fine. Then you can use some caulk to fill in the seam if you wish to go for Lancer.

No don't do it. The tank is supposed to have a gap. In the film they are two distinct parts and the screen scouts' tank was attached to the back armor with an elastic strap. I have recreated that look with my own armor: In actuality, the rivets are there to connect the elastic strap to the back of the tank, they don't bond the tank and back armor together. You don't have to do yours this way. The only thing that matters is that it looks right. But do not seal the crack. That will prevent you from attaining Lancer status should you go for it.

Whatever the thinnest pig suede you can get. You don't want to put your sewing machine through too much stress!
