Totally not normal you should probably see a doctor. Just kidding. Depending on the area I have the same issue. Most recent troop was inside at a convention and it was hot plus I did a lot of moving around while doing “blast a trooper”. I was shocked how it went through so many layers of cloths. Short, coveralls, vest and onto the armor. I’ve done some outside where it’s slightly breezy and that helps Sent from my iPhone using Tapatalk

Cod is too tight I think your idea will fix it, if not I actually cut my strap between the legs and added an extension. Cant see it cause it’s between the legs but it works. As for the butt patch it’s hard to see in the pics but an inch or two should’t hurt. Looking good! Sent from my iPhone using Tapatalk

Pry it with a butter knife to get it started then see if you can grab it. I had issues with my TK and that’s how I started taking the cover strip off. Sent from my iPhone using Tapatalk

Welcome aboard, I’m not close nor am I a senior advisor but would be more then happy to help with suggestions. As for the flight suit, do you sew, or have a seamstress around. Most of the suits require little modifications. If you don’t now is a good time to learn or find a seamstress. It’s a fun build and I’m sure there are some people around that can help. Have you joined your local garrison? I know in mine, we had an advisor that helped and some people had armor parties where we all got together and built whatever we had, that way you get some sizing help and an extra pair of eyes. If there’s a second thought about it you can always contact whoever from your garrison that approves the costumes. Ultimately they have the final say, but I don’t think it’s a big deal for approval. Sent from my iPhone using Tapatalk

Most people can get away with the balaclava you’ll have on under the helmet. Personally mine wasn’t covering everything all the time. As I moved it would move around and needed adjustment. I bought a black dicky to cover the neck and keep it uniform. Sent from my iPhone using Tapatalk -

I used velcro cause o had the same gap and it seemed to work well. As for the helmet I have smaller foam pieces in mine velcroed in. It’s a trial and error to see how it fits right. Place it in and see what happens. You might be ok or have to love it forward or back. I just used velcro and if it didn’t work I took that pieces of velcro out. Wasted a lot of velcro but it worked.
