I used Devcon and it has worked out great so far. I still have to paint the helmet, but it was easy to work with and sanded down nice and smooth. It does stink though so make sure you work with it in a ventilated area. This is how it looked after curing and sanding:

Thanks again for the feedback. I did hem the sleeves but only a little last time. This time I have hemmed up the sleeves over an inch more. See pictures below: And here is a side-by-side-by-side with the image on the far right being the current state of the costume...

I have made the modifications requested. HiRes images are available from the link in the original post. Left is original, right is with adjusted thigh elastic: I adjusted the strapping a little bit to achieve level boxes. I reduced the diameter of the sleeves and shortened the length. Good catch. The thong strap attached to the codpiece was sewed at an angle, I removed it and sewed it on straight. Canvas straps were moved forward.
