Just remember that less is more in this case. You can always remove extra material but adding it back is really difficult😉 Take your time and be patient.

Broke down and ordered from Kriptontop.  Just not enough time to build this stuff out.  Those should be the last pieces I need.  I am currently in the process of moving from Japan back to the states and hope to get everything in and submitted for approval by the end of summer.

Sounds like you're moving along fine. As you're heading back to the states this might be a good time to reach out to the local Garrison in the state where you're landing in.

Soft goods from Kriptontop have finally shipped.  I am settled in now in VA and in contact with the garrison here.  I still need to but the suede flap on the butt of my flightsuit, and then start assembling for corrective suggestions.  Getting excited.

Long time, no update.  

After a move from Japan to Virginia, I am back in the game.  Got my vest/ cummerbund, codpiece in from a vendor.  Now to tackle upgrading this helmet.  Finally gonna cut out those ear holes.   One phot shows the sticker that come on the helmet, the other my proposed cut out.  

Suggestions?

I feel like my helmet has widened or flared out a bit.  Is that a thing? Can I just heat it up and reshape it?

next thing is to assemble the soft goods. I have all the parts just need to get Velcro on and get the cod piece attached.  Hopefully full kit photos coming soon.

Since you have an ABS helmet, that would be pretty unusual unless you're storing it inside a hot car all day in 100 deg temperatures.

I would not start messing with the heat gun at this point.

Where do you think it's widened or flared out?

It could just be in my head.  I did just return from living in Japan, where it was very hot during the summer.  But, never left it in the car or anything. 

If the ear holes look good to the "pros" here, I am gonna reassemble it.  I will post a picture once i get it back together.  I was going to line the inside with black duck tape. It that acceptable instead of painting the ear hole areas?

The softening temperature of ABS is around 221 to 239 deg F, so it's really unlikely that it got hot enough to warp.

Your ear hole cuts look good.

Got my helmet back together.  Set up my sewing machine to sew on the butt flap, and now can find the but flap that i measured and cut a few weeks ago...ugh.

None of the other pieces I have left are big enough.  I think I got it from Tandy, but can't remember. It has been a while.  Tandy's page has so many choices...does anyone have a recommendation.  Hopefully I find my piece, but I might have to order more.
